I tried printing the 1st two pages back to back and it came out relatively close (to lining up, enough to use) but did not have such luck on the rest that I just re-printed the 7/8 sets.
Unless you have a better printing than mine, while it will require twice the cutting, I recommend you save the trouble and just print single sided on card stock

I haven't had any problem printing double sided on my printer (this expansion included), but it is a newer printer, and I always use the rear feed tray when I do double-sided (it's a Canon MP620). I imagine it really depends on the printer, and quite possibly how old a printer is

mine's a samsung clp-510 (color laser), also using the side MP tray as I'm printing on card stock and having to feed same piece in twice (once for each side).
I'm thinking if I just use print on regular paper the built in duplexer will work better as it will keep the same piece aligned the same way I believe. For something like this I thought card stock would be better (though probably just as fine on regular weight paper if you lay it on one of the thick cards that come w/the game).

I used card stock as well, but I don't have a duplexer...it does have software built in that tells you when to put what page in next and in what orientation.

I took these down to Kinko's today and had them run them out on cardstock, but now that I'm home I realize they all came out smaller than they should be. Any idea why that is? Did you guys print on 8x11? Thanks.

It could be the page scaling under the print options - it should be at "None" instead of "Fit to Printed Area"

I'm having the same issues with printing. Even when "none" is chosen, the scale is slighlty smaller than the original FITS cards. Still looking for options!

This expansion worked fine for me. BOTS was a disaster, though.
I printed single-sided on heavy (but not card stock) paper, using a Canon MP950 (and Mac OS10.6)
