So from what I can decipher this expansion is merely a piece of paper that we are suppose to make copies of as needed?

I had this same thought... but then I thought what might be even better is to print 5 of these on some cardstock and then laminate them. That way they can be used unlimited times.

What size should this be printed at?

I use my printer's "Shrink to fit to page" to fit on A4 page and it prints out nicely.

I shrank and rotated the provided image to fit 2 on an 8.5x14 sheet. Its perfectly legible, and will take up less laminating, and room.
