I recently designed a laser-cut custom card tray for Star Wars: Armada. This game uses the American Mini sized cards for the damage deck. When these cards are sleeved, it's not easy to keep the cards in a straight pile, so the tray keeps them in place. A strip of reusable and glueless tape is included so the cards may remain in the tray during transit.

I've received a lot of great feedback from people that have bought it so far. I would like to make more trays for other games using this same design but with different themes, card sizes, and colors.

Please add a game you feel could use a custom card tray along with any suggestions for pieces to create for the theme, colors and card size needed (sleeved or non-sleeved) plus the height of all cards once stacked. I could also design a double or discard tray too.

The trays are sold unassembled. Below is a video I put together with some tips to assemble the acrylic tray. The tips would be the same regardless of the size.

Althought I don't have the card dimensions handy that you are asking for, I'll add this to the list just to get it on. The stack height would depend on how many expansions are included. But I'll at least measure ours. We have two expansions - The Gathering Storm and Rebel vs Imperium.

The game requires a draw deck and a discard deck. We'll get halfway through and forget which is which . So I would recommend making the two look different.

Exactly what you are talking about with sleeved cards. Guildhall could actually use one for the discard pile as well. Nice job. I want one. (Or two)
