Has anyone figured out the best way to condense the expansion into the orginal box or some sort of other case?

I put everything in the original box by throwing out the insert.

Would love to see a picture of that! I didn't even try because I didn't think it would fit.

Well I took the insert out of course, then put all cards into a baggie and the rest of the components on another one. I decided to put all dice and cardboard components together, since they are easy to sort and will be quite snug, so I don't expect any damage. It fits quite comfy, but prob wouldn't fit another expansion. I'd go back to the base box once that happens.

I might have to do that, as I just bought BtDG second hand without the box. But I'm still on the fence as to whether to buy the expansion.

If you like the base game, the expansion is pretty much a must. It adds quite a bit of replay value and it's divided into various modules, out of which you could only use a few or all, without adding too much rules-wise. The expansion box makes it even more portable if you do as I explained above.

I wish it was big enough to allow for the cards to be sleeved.

I did the same; I had to refold the original rules booklet, but by making it a trifold the Bang! logo is centered on it, which is kinda neat.

I took out the insert, put the cards (unsleeved, presently) parallel to the box at one end, slid the dice in next to them to make a pretty close fit, and then the counters and such on the other end.
