Man, it almost seems like this expansion was designed to be just big enough to NOT fit in the main box.

Same problem. Has anyone found a clever way to store it all? It seems the main culprit in not fitting is the card boot.

Actually they all do fit quite nicely in the box so that the cover goes all the way down.
The key for this is to;

- Place all the expansion related cards into one of the cardholder thingie slots (Easier setup when starting a new game in the future)

- Place the 'Merry Men' and 'Booty' tiles under the tray that has the coins and Merchant bags. The tray fits perfectly for the 'Booty' tile so that it won't move too much whilst transit (Check the pictures 1. and 2.
provided below!)

- Place 'Deputy' and 'Sheriff' figures with the bags in the coin tray (They do fit there with the bags as seen in Picture 2!).

- Place the rulebooks between all the aforesaid content and then place the player boards on top (Picture 3. link below)

- Put the lid on
