I can't stop thinking about how to adapt this for gaming, say for heroscape or heroclix minis.

How to use spray foam to make custom drawer liners for tools



Any ideas on how to protect the mins during the process?

You could try replacing the minis with small cardboard boxes during the creation process, then put the minis in the spaces where the boxes were.
