Will the expansion fit in the original box, it looks like it was designed to hold both the base game and this expansion

it's not an insert i would miss anyway, though. kind of halfway useful...

If the main box's rules were not in a larger format everything fits in the expansion box.

I don't think the insert in the original box was designed for anything... It's not a useful insert and I was very and am still very disappointed in it.

However, I have put both the base game and the expansion into the original box. I did this by bagging up the cards using 2 plastic bags that were included with the base game. Each stack of cards goes into a separate slot. The extra pieces just go loose. The manuals sit on top of the whole thing.

So its just another case where a manufacturer cheaped out and used so other insert, I would rather they didn't use one at all if their gonna use one that does not fit.

Did most of you just use the original box without insert?

Well, as I noted above, I am using the original insert.

I have definitely considered just throwing it out though.

I used some Hugos tape for each set of cards and it fit pretty good, although the cards do slide around in the box if you turn it sidways during travel and this may bang up the cards a bit.

If you want to keep the box to the expansion, the box will fit inside the main game box. However, I found the best thing to do is to fit the bottom of the expansion box into its lid (so that the box remains open) and then keep that box inside the larger base game box, and THEN keep all the cards inside the expansion box, with the tokens/dice in the remaining little pockets of space.

It's not the best setup but the one thing you can do if you want to keep the box but not have it taking up space on your shelf when (REALLY) most of it is just keeping air.

I just tried that, it works, I already did something else, I used hugos tape and put it all the the base box.
